Metal 3D Printing Process
A business undertook a research and development programme to improve the productivity and performance of metal additive manufacturing processes while maintaining the required mechanical and structural properties of printed components. Existing processes presented limitations around build speed, material behaviour and the ability to reliably manufacture complex geometries.
The development team investigated whether build rates could be increased through changes to process parameters including layer thickness, energy input and melt-pool control, without causing defects or compromising component performance. Further uncertainty existed around whether the optimised process could be applied effectively across different metal materials with varying thermal and mechanical characteristics.
Systematic experimentation and data collection were used to assess how combinations of process parameters and material properties affected factors such as porosity, thermal behaviour, mechanical performance and dimensional integrity. Multiple iterations were required to establish suitable operating parameters and determine the practical limits of the process.
3D Print Support for Complex Builds
A related R&D project focused on improving the production of support structures used when manufacturing complex metal components. The objective was to reduce the time and material associated with support structures while ensuring they remained sufficiently stable throughout the printing process.
Technical uncertainty existed around how support geometry, layer characteristics, heat transfer and printing parameters could be balanced to prevent distortion, sagging or collapse during manufacture. The team also needed to determine whether supports could subsequently be removed efficiently without damaging the finished component.
The development involved iterative modelling, prototyping and testing to evaluate different support configurations and process conditions. This work established practical approaches for producing complex metal geometries more efficiently while maintaining structural stability and enabling suitable post-processing.
